Flanders and the South Netherlands traditionally have a large concentration of companies in the plastics processing industry, especially in textiles. Both regions have extensive expertise in the development and production of carpet and clothing. By 2030, the sector wants to use 20% to 50% bio-based materials in its products. In order to achieve this, it is necessary for the textile industry to obtain high-quality fibers and yarns based on 100% bio-based materials. ‘Puur Natuur: 100% Bio-based’ wants to offer sustainable, non-toxic, biodegradable alternatives based on renewable raw materials. Amongst others, Centexbel (Belgian technical and scientific center for the textile industry), Avans Foundation and the leading Flemish textile company De Saedeleir Textile Platform join forces in this. The project results in the development of bio-based plasticizers, flame retardants, dyes, stabilizers, adhesives and nucleating agents. For example, color intensity and stability are the most important quality characteristics for textiles. Bio-based dyes are commercially only available to a limited extent and often do not meet the set quality criteria such as lightfastness. HZ University of Applied Sciences focuses on natural dyes from marine organisms such as algae. Avans focuses on agricultural crops with, among other things, sorghum and onion skins. The developed additives undergo laboratory tests in which different combinations are applied via compounding (mixing in molten state), extrusion (spinning into fibers in melted state), coating, finishing and dyeing. After analysis of the obtained compounds and textile fibers, it is determined which chemical technology is most suitable for complete (100%) bio-based textile products. In addition, these processes are being investigated on a pilot scale and various companies are continuing to develop tufted carpet, clothing, bedding and non-woven carpet backing. The bio-based additives, fibers and applications are also examined for the environmental impact in the various development stages by means of a life cycle analysis (LCA).

Vlaanderen en Zuid-Nederland beschikken traditiegetrouw over een grote concentratie van bedrijven in de kunststofverwerkende industrie, vooral in de textiel. Beide regio’s beschikken over veel expertise op het gebied van ontwikkeling en productie van tapijt en kleding. Tegen 2030 wil de sector 20% tot 50% biobased materialen toepassen in haar producten. Om dit te kunnen realiseren is het noodzakelijk dat de textielindustrie hoogwaardige vezels en garens ter beschikking krijgt op basis van 100% biobased materialen. ‘Puur Natuur: 100% Biobased’ wil duurzame, niet-toxische, biodegradeerbare alternatieven aanbieden op basis van hernieuwbare grondstoffen. Ondermeer Centexbel (Belgisch technisch en wetenschappelijk centrum voor de textielindustrie), Stichting Avans en het toonaangevende Vlaamse textielbedrijf De Saedeleir Textile Platform bundelen hiervoor de krachten. Het project resulteert in de ontwikkeling van biobased weekmakers, brandvertragers, kleurstoffen, stabilisatoren, hechtmiddelen en kiemvormers. Zo zijn bijvoorbeeld kleurintensiteit en stabiliteit de belangrijkste kwaliteitskenmerken voor textiel. Biobased kleurstoffen zijn commercieel nog maar beperkt beschikbaar en ze halen vaak niet de gestelde kwaliteitscriteria zoals bijvoorbeeld lichtechtheid. HZ University of Applied Sciences richt zich op natuurlijke kleurstoffen uit mariene organismen zoals wieren. Avans legt de focus op landbouwgewassen met o.a. sorgum en uienpellen. De ontwikkelde additieven ondergaan in het laboratorium tests waarbij verschillende combinaties worden toegepast via compounding (in gesmolten toestand mengen), extrusie (in gesmolten toestand spinnen tot vezels), coaten, veredelen en verven. Na analyse van de verkregen verbindingen en textielvezels wordt bepaald welke chemische technologie het meest geschikt is voor volledige (100%) biobased textielproducten. Daarnaast worden deze processen op pilotschaal onderzocht en gaan verschillende bedrijven getuft tapijt, kleding, beddengoed en non-woven tapijtrug doorontwikkelen. De biobased additieven, vezels en applicaties worden tevens in de verschillende ontwikkelstadia door middel van een levenscyclusanalyse (LCA) onderzocht op de milieubelasting.

Achievements (EN):

In the BB100 project, the business community worked for four years together with knowledge institutions on research into biopolymers for textiles, new biobased additives and methods for measuring sustainability. The challenge is urgent: the global textile industry uses no less than 98 million tonnes of non-renewable raw materials every year. The production of a single pair of jeans costs 4,000 litres of water and produces 33 kg of CO2 emissions. In low-cost production countries, harmful chemicals and dyes sometimes simply disappear into the soil or surface waters. Textile waste is hardly ever recycled. And this sector is also threatened by a shortage of raw materials, since production will double by 2050 due to increasing demand. Additives Yarns from biopolymers are a possible solution to at least part of the problem. In addition, numerous additives are needed, for example coatings, dyes and flame retardants. Willem Uyttendaele worked on these at the Belgian research organisation Centexbel. By mixing PLA or PHA with water and a plasticiser and heating them, a homogeneous layer could be made that is rather flexible, UV-stable and resistant to mechanical wear. With this material, textiles can be both coated and printed. By using plasticisers that can withstand temperatures of 110 to 150 degrees, a hot-melt coating could also be developed. According to the researcher, these coatings are relatively ready for the market: various partners have already applied them and are looking for commercialisation. Meanwhile, a wide range of bio-based dyes is also available, but the light fastness over time is still an issue that needs attention. More research is also needed in the field of bio-based flame retardants. The test results are promising, but the effectiveness declines when the textile ages. Uyttendaele emphasized that the closure of BB100 does not mean the end of the development of these biobased products for Centexbel: “We continue to work on biobased coatings and prints for e.g. packaging and clothing in several European projects. We are open to cooperation with industrial partners.” Melting fibres Liset Pander of the open innovation centre Texperium (specialised in ‘high performance reprocessing’ of textiles) discussed via video the challenges of mechanically recycling PLA fibres into open-end yarns. This was done by machine shredding, carding and spinning. The first problem that arose was that the machines could not run at full speed. They became quite hot, which caused the PLA fibres to melt. “It meant that we could only process the fibres at one third of our normal production speed. We hope that in the future there will be PLA qualities on the market that allow us to process them at full speed.” Weaknesses also occurred in the carding process and spinning also led to a lot of yarn breakage due to problems with temperature regulation, causing both the fibres and the spin coat to melt and jam. Change of thinking Chemical recycling may be a better solution. According to circular entrepreneur Josse Kunst of ARAPAHA (interior products), the ‘polyester rejuvenation process’ of the company CuRe Technology, where he is CCO, would be a good solution for large-scale textile recycling. This is also the method that ARAPAHA is going to use for its developed in the BB100 project of a carpet made entirely of PLA; the first in the world. Traditional carpet is a complex product consisting of many layers of different materials. Usually, these are also non-degradable fossil plastics. This makes it difficult to recycle. In Europe, at least 97 percent of all carpets thrown away end up in landfills or incinerators. “Together, all the carpets thrown away every year weigh as much as 160 Eiffel Towers. That is absurd. We need to radically change our thinking. If we could replace all carpets in Europe with our 100% bio-based carpets and recycle them, we could save 6 million tonnes of CO2 emissions per year.”
